A box factory does not start with a huge hall. It starts with one decision: do you make only the boxes, from bought-in board, or do you make the board as well, straight from paper? That answer decides the investment, the space, the people and the customers you can serve.

Step 1: choose how to start

The small route: boxes only. You buy corrugated board sheets from a board mill and convert them into boxes: print, crease and cut. For that you need a flexo carton machine such as the K4 MEC-036, which does all three in a single pass. The investment is lower and it fits an ordinary workshop. It is the usual starting point for printing houses and packaging companies that want to offer printed boxes.

The large route: a full plant. You make the corrugated board yourself, in 3, 5 or 7 plies, on a MEC-038 corrugated line, and then convert it into boxes. You control board quality and cost, but you need a long hall, steam, compressed air and a glue station. It makes sense at high, steady volumes.

Step 2: know which boxes you will make

The most requested box is the FEFCO 0201, the standard shipping box with top and bottom flaps. Start with it. For each customer, work out the blank, the sheet the box is cut from, and the amount of board. Our box dimension calculator gives you the blank size, outside dimensions and board weight for any size.

The blank also tells you which machine you need. The sheet has to fit the flexo machine and, if you make the board, you want to know how many blanks fit across the width of the line.

Step 3: choose the right board

  • 3-ply (E, B or C flute) for most light and medium products: online shops, food, small parts.
  • 5-ply (EB or BC) for heavy products, high pallet stacking or long transport.
  • 7-ply for very strong industrial packaging.

Step 4: prepare the space and utilities

For the small route you need three-phase power, compressed air and storage space for board sheets and finished boxes. For the corrugated line add steam, a starch glue preparation station and a hall as long as the line. Ask for the layout plan at the start, so you know what you are building.

Step 5: find customers before machines

Boxes sell locally: shipping empty boxes is expensive, so your customers are mostly in your region. List the companies that ship goods in boxes: food producers, online shops, distributors, factories. Ask them which boxes they use, in what quantities and how often they order. That list tells you which machine to buy.

Mistakes to avoid at the start

  • Buying a full corrugated line before you have the volume to justify it.
  • Not checking whether the blanks of the requested boxes fit the chosen machine.
  • Underestimating storage: board and boxes take a lot of room.
  • Ignoring printing: a box with the customer’s logo sells better and at a higher price than a plain one.
